A visible bond line on a clear polycarbonate part is unforgiving. Any haze, bubble, or yellow tint shows. The joint still has to be strong, has to survive temperature swings, and has to resist the stress cracking polycarbonate is prone to. The Clear-Bond Problem
Three things spoil a clear polycarbonate joint:
- Bubbles entrained during dispensing or from a substrate that outgasses.
- Haze from an incompatible adhesive, incomplete cure, or moisture at the interface.
- Yellowing over time from a resin that is not UV-stable, which matters for any part that sees daylight.
A non-slump (thixotropic) grade helps with the first problem by holding a controlled bead that does not entrain air as it flows, and by staying put on vertical bond lines so the joint can be positioned precisely before cure.
Why Light-Cure Suits Polycarbonate
Polycarbonate stress-cracks in contact with aggressive solvents and with some uncured adhesive components. A one-part, 100% solids light-cure acrylate has no solvent to attack the plastic and cures on demand, so open time is not a factor. Cure only starts when the light hits it, which gives an operator time to align a clear assembly perfectly.

Surface Preparation
- Wipe with isopropyl alcohol only. Acetone and MEK craze polycarbonate.
- For structural joints, treat with plasma or corona and bond within the activation window.
- Verify surface energy with a dyne test.
Cure Process for a Clear Joint
- Full cure is mandatory. Residual uncured monomer is a stress-cracking agent for polycarbonate and can also cause long-term haze. Verify dose at the bond plane with a radiometer.
- Match the wavelength. UV-stabilized PC attenuates short wavelengths; select a source that overlaps the adhesive’s absorption band. See Incure’s L-Series UV LED flood lamp guide.
- Control oxygen inhibition. An air-exposed acrylate fillet can stay tacky and pick up haze; raise dose or blanket with nitrogen.
Thermal Movement
Polycarbonate expands several times more than glass or metal per degree. A rigid clear bond to a dissimilar substrate builds shear stress every cycle and can craze at the bond edge. Use a generous bond area, avoid thin brittle edges, and pick a more flexible grade when one member is rigid. The mechanism is explained in how CTE mismatch causes adhesive bond failure.

Failure Modes
Bubbles from dispensing technique, haze from under-cure or interfacial moisture, crazing from incompatible solvents or residual monomer, and edge peel from missed surface treatment. Each maps to a process control: careful dispensing, verified full cure, PC-compatible chemistry, and proper activation.

Dispensing a Clear Bead Without Bubbles
Bubbles in a clear joint almost always come from the dispensing path, not the resin. Air gets entrained when a cartridge is filled, when the material is drawn into a dispensing barrel, or when a valve lets air back into the fluid line between shots. The fixes are mechanical: use factory-filled cartridges where possible, degas the barrel under vacuum before a run, keep the fluid line pressurized and purged, and dispense at a steady rate rather than in jerks. A thixotropic grade helps because it does not fold air into itself as it flows, but it will still carry through any air that was already in the line.
Let a dispensed bead sit for a few seconds before mating the parts. Small bubbles rise and break at a free surface; once the joint is closed and cured, they are trapped permanently.
Index and Appearance
For a visible polycarbonate joint, the adhesive’s refractive index relative to polycarbonate governs how noticeable the bond line is. A close index match makes the joint nearly disappear; a mismatch makes it visible as a bright or dark line. If appearance is critical, request the cured index and compare it to the polycarbonate grade in use, and keep the bond line thin and even so any residual mismatch is minimized.
