Low surface energy prevents an adhesive from wetting the surface and spreading rather than beading up. Internal lubricants, mold-release agents, and plasticizers migrate to the surface over time and create a contamination layer the adhesive bonds to instead of the polymer beneath it. And the smooth, non-porous nature of these elastomers offers little mechanical keying on its own, meaning an untreated surface has neither chemical nor mechanical means of holding an adhesive in place.

Solvent Cleaning and Degreasing

Every preparation sequence starts here, regardless of what comes after. IPA is the mild, fast-evaporating default; MEK strips more stubborn mold-release residue at the risk of slightly softening certain TPE surfaces; acetone handles aggressive cleaning duty but can craze some TPU grades if overused. A disciplined wipe-on, wipe-off technique with lint-free cloths is what actually determines whether cleaning removes contamination or just redistributes it in a thinner film.

Mechanical Abrasion

Sanding at 180–320 grit meaningfully improves adhesion when applied uniformly, though the surface has to be re-cleaned afterward to remove the dust the sanding itself generated. Grit blasting with aluminum oxide or glass beads scales better for volume production, provided pressure is regulated carefully enough to avoid embedding media into the soft elastomer surface.

Chemical Primers

Primers bridge the gap when mechanical prep and cleaning alone don’t raise surface energy enough. A bite solvent swells the surface just enough to let active ingredients — often chlorinated polyolefins — anchor into the substrate, leaving a high-energy film once the solvent flashes off over anywhere from 30 seconds to several minutes depending on formulation. Applied too thick, the primer itself becomes the weak point in the joint.

Atmospheric and Vacuum Plasma

Plasma treatment is widely considered the gold standard for high-tech bonding because it accomplishes micro-cleaning, surface activation, and functionalization in a single dry, environmentally clean pass. Atmospheric plasma nozzles suit inline processing of 3D parts; vacuum plasma chambers handle complex geometries or high-volume batches where uniform treatment across every surface matters more than line speed.

Corona Treatment

Corona discharge does the same ionization job as plasma but is generally reserved for flat substrates — films and thin sheets moving through continuous roll-to-roll processing. Its effects decay faster than plasma’s, so bonding needs to follow shortly after treatment rather than sitting in queue.

Flame Treatment

A calibrated gas flame oxidizes the surface cost-effectively for large parts, common in automotive manufacturing. Timing is everything here: too slow a pass melts or deforms the elastomer, too fast leaves the surface under-activated — the “blue flame” zone and pass speed both have to be dialed in for a given part geometry.

Laser Surface Modification

An emerging, non-contact option that creates precise micro-textures or hatching patterns while also inducing localized thermal oxidation that boosts surface reactivity beyond what physical texturing alone would achieve. Its contamination-free, highly automatable nature makes it well suited to electronics and instrumentation assembly where chemical-free processing matters.

UV/Ozone Treatment

A gentler alternative for heat- or discharge-sensitive components: UV light breaks down atmospheric oxygen into ozone and atomic oxygen, which then react with the TPU surface to form polar functional groups. Slower than plasma or flame, but well suited to thin-film applications that can’t tolerate the temperatures or electrical discharge the faster methods involve.

The Safety and EHS Dimension Most Process Reviews Skip

Solvents and primers generate VOC exposure that requires proper ventilation to protect operators — this is a real regulatory and workplace-safety consideration, not a footnote. Plasma and corona systems generate ozone as a byproduct, which needs to be safely vented rather than allowed to accumulate. Every chemical used in a preparation sequence should have its Safety Data Sheet reviewed and followed, and EHS sign-off belongs in the process-selection decision from the start rather than as an afterthought once a method is already running in production. Email Us if you need help weighing the EHS tradeoffs across these eight methods for a specific line.

Validating Whichever Method You Choose

Dyne-level testing with calibrated liquids remains the fastest floor-level check, targeting 40–50 dynes/cm for most TPU/TPE bonding applications. Contact angle goniometry offers more precise lab validation. ASTM D1002 lap shear testing on bonded samples is the final word — a cohesive or substrate failure confirms the preparation method actually worked, while an adhesive failure at the interface means the chosen method didn’t raise surface energy or remove contamination sufficiently.

Selecting an Adhesive for the Prepared Surface

Cyanoacrylates paired with a primer suit small bond gaps and rigid-to-flexible joints. Light-curable adhesives work well on transparent TPU parts, curing in seconds and allowing immediate inspection. Flexible epoxies and urethanes handle structural applications requiring impact resistance and elongation that faster-curing chemistries can’t provide.

Whether the choice lands on solvent cleaning and abrasion or the higher-precision end of plasma and laser treatment, the cost of proper preparation is negligible compared to a field failure. See how CTE mismatch drives bond failure and compare UV-cure and epoxy chemistries once a preparation method has been validated.
